Six Reasons Operators Replace Plant Automation

Membranes are not the only part of an MBR plant with a service life. The PLC, the HMI and the software behind them age faster than the mechanical equipment around them, and they age quietly. Most operators do not think about the control system at all until the day it stops them doing something they need to do.

Obsolete hardware

The PLC installed with the plant is no longer manufactured. Spares come from resellers at several times the original price, and a single card failure puts the plant at risk.

Unsupported software

The programming software is several versions behind and needs an operating system that no longer receives security patches. IT will not allow it on the network.

The integrator is gone

The people who wrote the program have moved on or closed the business. The logic is undocumented and nobody on staff wants to be the first to touch it.

Platform fragmentation

Each facility in the system runs a different HMI on a different platform. Operators retrain at every site and support becomes site-specific instead of standard.

No secure remote access

Troubleshooting means driving to the plant, or it means an exposed connection nobody is comfortable with. Neither is an acceptable answer at two in the morning.

Alarms without answers

Nuisance alarms fire without context, trends are not retained, and the operating history needed to explain a performance problem is missing at the moment somebody asks for it.

Over five years we answered several emergency calls from this customer, including two full plant shutdowns, each requiring remote PLC and HMI access. The plant’s PLC hardware had become obsolete and its programming software no longer ran on current Windows platforms, making remote support difficult at exactly the moments it mattered.
